Acrylic Sheet Bending – The Ultimate Guide

Acrylic sheets are a multifaceted thermoplastic alternative to real glass because they can be manipulated into different forms.

The bending process also known as thermoforming requires careful process to avoid damage.

There are various techniques that can be applied to customize acrylic sheets into any required form or shape. For every technique used, care must be taken to avoid cracking or breaking of the acrylic sheet.

When bending acrylic sheets, there are basic things that one must take into consideration.

First and foremost, the protective film on both sides of the sheet must be removed before bending the sheet to avoid melting.

Secondly, ensure you check on the temperature to avoid overheating which can result in melting. Finally, some colored acrylics are not heat tolerant and might discolor in the process;

The following are some of the techniques that can be used:

Technique 1: Bending Using Hair Dryer

A hairdryer is an easily available tool in our homes and can be used in DIY manipulation of acrylic sheets into various shapes.

It is however not recommended for big projects that require expensive acrylic sheets due to various limitations.

Step 1: Prepare the Tools needed for this Technique

  • Acrylic sheet is usually a thin one
  • Protective gear such as eye protection and gloves
  • Jig or mold for reforming

Step 2: Prepare Work Area

Ensure the working area is heat tolerant, clean, and well-ventilated for possible fumes from acrylic sheets.

Step 3: Select the appropriate Sheet

A thin acrylic sheet is recommended for the hair drier heating method because they are easier to soften. Remove the protective film from both sides of the acrylic sheet.

Step 4: Wear Necessary Safety Gear

Wear protective gear; eyeglasses and gloves to protect yourself from burns and possible splatter.

Step 5: Apply Heat

Place the acrylic sheet on the working area and hold the hair dryer at a distance while aiming heat on the sheet. Move the hair dryer across the area you wish to fold evenly until the acrylic sheet is soft and malleable.

Keep the heat between low and medium to avoid overheating the acrylic sheet. This is because acrylic sheets become pliable at a temperature range of 138 to 160 degrees Celsius. Exceeding this temperature range can result in melting.

Step 6: Forming Process

Using a mold or a jig, manipulate the pliable sheet into the desired shape or form by bending it gently.

Step 7: Cooling Process

Allow the formed acrylic shape to cool completely into the new shape. The cooling process can be hastened using compressed air or cold water.

Technique 2: Bending Using Heat Gun

Heat air gun is a simple source of heat that uses electricity to soften acrylic sheets in a linear method.

Step 1: Assemble all the Tools for Acrylic Sheet Bending

  • Acrylic sheet material of the size and thickness you require.
  • Wood pieces
  • Circular or table saw for cutting excess sheet
  • Clamp and vise
  • Grease pencil or erasable marker
  • Acrylic glue and applicator to solidify enclosed ends for tube shapes.
  • Protective gear to keep yourself safe from burns and prevent accidents.

Step 2: Prepare the Working Area

Your working area should be fireproof to prevent scorching from heat source. Aluminum material is the preferred material in fireproofing surfaces. Additionally, you can cover the work surface with a cotton cloth to prevent a rough surface on the thermoforming acrylic sheet.

Step 3: Prepare the Acrylic Sheet in Dimension

Depending on what you want to make from an acrylic sheet, it is important to have the correct dimensions.

But first, make sure you peel off the protective films from both sides of the sheet. This is because they stick to the sheet during heat hence it is impossible to remove them.

Make sure you do your calculations correctly and mark using an erasable pencil on the acrylic sheet. The marked areas are where the heat source will be focused or are sometimes cut out to remain with the correct size.

Should you want holes in an enclosed acrylic, you should cut them out while still in sheet form.

Step 4: Clamp the Acrylic Sheet

Once the acrylic sheet is held in place, you can use a circular or table saw to cut out excess sheets if necessary.

Next, bring the heat gun along the line you want to make the bend and move the gun along the mark. While at it, use another piece of wood to bend the acrylic by pushing over the acrylic gently. This is a delicate step as it may lead to acrylic tearing of the exterior fold due to uneven heating or pressure.

Repeat this process as you focus the heat gun until the acrylic sheet bends completely along the marked area.

Please note that thin acrylic sheets will require less frequency compared to thick sheets which require more heating time.

Step 5: Allow to Cool

The bent acrylic sheet is then left to cool completely and harden before the process can be repeated for other bends. The acrylic retains the new shape permanently once cooled.

Step 6: Apply Glue along the Seams

When making enclosed acrylic shapes, you will need to apply acrylic glue to help completed solidify the acrylic. The glue needs about 5 minutes to completely seal, therefore, clamping the enclosed acrylic is recommended to fasten the process.

Technique 3: Bending Using Electric Oven

Bending acrylic sheets using conventional oven is another technique you can apply depending on what you want to make. Unlike the heat gun, the oven technique heats the entire surface of the acrylic sheet before it can be molded into the desired shape.

Step 1: Gather the required Materials for this Technique

You will need;

  • Acrylic sheet material of a certain thickness
  • Flat, heat-resistant tray
  • Baking sheet
  • Mold for manipulating the soft and flexible acrylic into the desired shape
  • Felt to prevent scratches on the heated acrylic while handling it

Step 2: Pre-heat the Oven to the desired Temperature

Preheat the oven up to 160 degrees Celsius for about 5 minutes.

Step 3: Prepare the Acrylic Sheet

Remove the protective film from the sheet on either side, then place it on the flat tray covered with a baking sheet.

Step 4: Bake the Acrylic Sheet

Place the acrylic sheet in the preheated oven and set the timer to between 4 to 5 minutes.

The time taken to bake will be determined by the sheet thickness. Thin sheets take less time compared to thick acrylic sheets.

Step 5: Remove from Oven and Mold into Shape

Once baked, the acrylic will be soft and malleable and can easily acquire any shape including fingerprints. Therefore, it is important to use felt or leather gloves when handling baked acrylic sheets.

This stage should be brief as the acrylic begins to cool off immediately.

Step 6: Molding and Cooling

It is advisable to leave the acrylic sheet on the tray as you form it into shape. Press it in the forming tool until it can no longer move completely.

Allow it to completely cool with the mold and acquire the shape without any interference.

Technique 4: Thermoforming using Heating Filament

Bending acrylic sheets using heating filament is more precise and is mostly used on a large-scale basis. The heating filament method works by heating the sheet along the line placed directly above the wire.

Step 1: Collect Tools and Equipment

  • Acrylic sheet
  • Protective gear
  • Mold or jig
  • Clamp
  • Cotton cloth and aluminum sheet

Step 2: Prepare Work Space

Ensure you have a clean, safe, and fireproof work area before you begin working. Aluminum material can be used for fireproofing.

Additionally, you can smoothen and prevent scratches from the working surface using a cotton cloth.

Step 3: Prepare the Acrylic Sheet

Remove the protective film from either side of the sheet, then measure and mark the folding area using a grease pencil. It is advisable to overestimate the size since heating may slightly affect the position of the fold.

Step 4: Prepare the Mold or Jig

Having the mold or jig ready beforehand makes the process faster and more efficient. When using a mold to form the sheet, you may consider having a wooden one due to ease of reparability and modification. Soft elastic cotton can be used to cover the mold to prevent scratches on the sheet surface.

In case you are using a jig, ensure you assemble it in the right shape or angle and firmly clamp it in place. This will prevent any movement that might tamper with the final shape of the acrylic sheet.

Step 5: Place the Sheet on the Heated Filament

Turn on the filament and let it warm up to the required temperatures.

Place the marked acrylic sheet above the heated filament with the marked fold line directly above the element. If possible, secure the sheet in place to avoid moving it and ensure only the marked area is heated.

Since the filament gets very hot, use gloves when handling the sheet to avoid burns.

When the sheet is heated for some time, it will be pliable enough for bending.

Step 6: Form the Pliable Sheet

Remove the soft and flexible sheet from the heated filament and immediately place in a mold or jig. Form it into the required shape of the mold or jig until it can no longer bend.

Leave it in place and allow it to cool completely and take the new shape permanently.

Repeat the process above for any other bends till the final shape is achieved. Enclosed shapes are sealed with acrylic glue and clamped for several minutes to allow them to solidify.

Common Challenges in Acrylic Sheet Bending Process

Thermoforming acrylic sheet is not without challenges as it can tear, crack, deform, or even break during the process.

Some of the challenges you are likely to encounter while bending acrylic sheets include;

Overheating

One of the challenges in bending acrylic sheets is overheating which leads to melting, and deforming of the sheet entirely. Knowing the right temperature for your sheet will help you stay within the required temperature to avoid such.

Uneven Heating

While using hair dryer or hot gun, ensuring uniform heat distribution is crucial to avoid warping or breaking of the sheet. Moving the hair dryer or hot gun back and forth consistently ensures even heat distribution for easy bending.

Hastened Cooling Process

Hurrying the cooling process by removing the sheet before it sets can deform the shape or even revert to its original form. Compressed air or cold water can be used to appropriately cool the bent acrylic.

Accidents

Injuries related to bending acrylic sheets such as inhaling fumes, splatter, burns or eye injuries may result from the process. To avoid such accidents, always wear protective gear before beginning work and ensure the working space is safe and well-ventilated.
